Abstract : Gears are the most common means of motion transmission from one shaft to another; therefore, they are of special importance when discussing machine elements. They are mainly used to convey rotary motion from one shaft to another and to transmit heavy loads continuously at high speed. The analysis of stresses generated in gear teeth is considered as a limiting factor for gear manufactures and designers. Fracture of gear tooth usually occurs at tooth root area where stresses concentrate; hence cracks may initiate and propagate at root area when maximum generated stresses at this area exceed the yield stress. The aim of this study was to create stress relieving features to reduce the root fillet stress in spur gear. Three techniques were used in this study. The first one was performed by creating hole/holes in the gear body. The second technique was performed by creating hole/holes in the face/profile of the gear. It was performed using half hole starting from 45° angle anti clockwise to the other tooth face that was used to avoid decreasing area of contact. The last one was performed by creating hole/holes in the gear top land. Finite element modeling was created using Abaqus® finite element package. Mathematical modeling was adopted in this study because of economical reasons. A pilot model was established to predict stresses at the root fillet of the gear with absence of holes in the gear. These stresses were compared with stresses obtained by AGMA analytical solution. A good agreement was found in the comparison between the calculated and predicted stresses. Then, the effect of various hole parameters (number, diameter, location, angle) were studied using the simulation models. The results obtained from the first model showed that increasing the diameter size of hole/holes resulted in higher percentage of stress reductions compared to the pilot case. Furthermore, increasing number of holes resulted in higher percentage of stress reductions compared to the pilot case, but gear rigidity in this case was highly affected. The holes created in the second technique resulted in higher percentage of stress reductions compared to the pilot. Finally, the third technique produced acceptable reductions in root stresses but it wasn’t the best technique.
